Practical safety guidance for stacking, lifting, and moving filled and empty IBC totes, from forklift technique to stack height limits.
A full IBC tote can weigh well over a ton, and it rides on a tall, narrow footprint full of moving liquid. That combination makes safe handling less about strength and more about technique and discipline. After years of moving thousands of these containers around New England, we have learned that almost every tote incident traces back to a handful of avoidable mistakes. Here is how to avoid them.
Know the Filled Weight Before You Lift
The cardinal rule is to handle by the filled weight, never the empty weight. A 275-gallon tote of water is roughly 2,300 pounds plus the container, and a 330 of a dense product can exceed 3,000 pounds. Before any lift, confirm three ratings all exceed that filled weight:
- ✓The forklift's rated capacity at the load center you are actually using
- ✓The pallet jack or hand truck, if used, and its wheels and floor
- ✓Any racking the tote will sit on, beam by beam, not just the rack overall
Forklift capacity drops as the load moves away from the mast, so a truck rated for 5,000 pounds at a 24-inch load center may handle far less with a deep tote. Read the truck's load chart, not just the headline number.
Forklift Technique
Most steel-base totes are four-way forkliftable, meaning you can enter from any side, but technique still matters:
- ✓Spread the forks as wide as the pockets allow for maximum stability
- ✓Insert the forks fully so the load sits against the backrest, not on the fork tips
- ✓Lift only high enough to clear obstacles, then travel low
- ✓Keep the mast tilted back slightly to cradle the load
- ✓Travel slowly and take corners gently, because the liquid inside shifts and can tip a top-heavy tote
- ✓Never lift a tote by its cage with a strap or hook unless it has rated lifting lugs designed for it
That last point matters: the cage protects the bottle and supports stacking loads, but it is not always a certified lifting point. When in doubt, lift from the base with forks.
The Liquid-Surge Problem
A partly filled tote is more dangerous to move than a full or empty one. The free surface of liquid sloshes, and that surge can shove a top-heavy tote off balance during a turn or a sudden stop. Move partial totes with extra caution, slower speeds, and wider turns. If you can, transfer to fill or empty fully before a long move.
Stacking Limits
Totes are designed to stack, but within limits set by the stacking test load on the data plate. A few firm rules keep stacks safe:
- ✓Never exceed the stacking load printed on the plate or UN mark
- ✓Stack filled totes no more than two high as a general rule unless the rating clearly permits more
- ✓Stack only directly cage-corner to cage-corner so load travels down the steel, never the plastic
- ✓Do not stack a heavier tote on a lighter or older one
- ✓Keep empty totes and filled totes in separate, clearly understood stacking patterns
The load on a bottom tote is cumulative, so a third tote on top can quietly exceed the bottom unit's rating even when each individual tote looks fine.
Storage and Housekeeping
Stable handling starts with a stable environment. Store totes on level, sound flooring that can carry the point loads. Keep aisles clear so a driver is never forced to maneuver tight with a heavy load. Inspect cages for bent or rusted tubes before stacking, because a compromised cage cannot carry its rated load. And keep valves closed and capped during movement so a bump does not become a spill.
People and Procedures
Finally, the human side. Only trained, authorized operators should move totes. Spotters help in tight spaces. Everyone on the floor should know to stay clear of a suspended or traveling load and never to walk under raised forks. A spill kit and a clear response plan should be within reach wherever totes are handled, because even with perfect technique, valves and lids occasionally fail.

None of this is complicated, but all of it is easy to skip when you are busy. The operations that move totes safely treat the filled weight, the load chart, and the stacking rating as hard limits rather than suggestions. Do that consistently, and a container that weighs more than a small car becomes routine, predictable, and safe to handle day after day.
